I have re-worked my sump a bit, put all the sand back in (about 40-50kg) and it is currently sitting at about 6-6.5 inches deep. I still have another 20 odd kg left (which could add about 2"), and the sand and LR from my old sump to go in (this will probably be about <1" worth). The sump is currently circulating in a closed loop till it reaches temp, and I test it thoroughly before plumbing into the display.

The question. Does anyone know at what depth a DSB becomes less efficient? What I mean is will another inch make much difference? or am I simply wasting sand?

Seems like a large sump. I don't know about DSB's, but theres this really cool sump design you might want to check out. http://www.reefvideos.com One video to the right from the video in the top left corner. If you decide to do this please let me know how it goes.

Very cool video! Now i'm starting to think of having a dark low flow zone!
