What size sump should I build for a 125 gallon tank? How many gallons would be sufficient? Any thoughts for designs?

As big as you can fit. I use a 30gal rubbermaid for my 150, and a 20gal for my 55 reef tank. I'll probably be using a 55 for the central sump system I'll be setting up, running about a 500gal system.

Got to go way bigger then a 55 on a 500g tank. You should do a min. of a 125g

Its not a 500gal tank, its 7 or 8 tanks that have a total volume of 500 gal. Regardless, I'm confident I can fit everything I need into a 55gal.

Hey sploke got any pics? I thought about the tote idea but prefer something that doesn't bend. I used to make solid surface[corian] countertops which is colored acrylic and thought about making one out of that cause I got tons of the stuff lying around. Hey that just gave me one heck of an idea for a HHHHUUUUUUGGGGGEEEEEEEEEEE tank, like 1000 gallons. You think 1\2" thick acrylic would hold that much water?

Its possible, the thickness is primarily determined by the depth. You could make a 1000gal tank with 1/4 glass if you only made it 16" tall (with proper bracing of course).

The rubbermaid tote works well but its not a long term solution because as you say, they do bend and eventually will most likely become brittle and crack.
